Can You Add New Solar Panels to an Existing Solar System?
As electricity requirements increase, many homeowners consider adding more solar panels to their existing systems. Perhaps your original system was designed only for essential loads, or you have since added appliances, air conditioning, a borehole pump or an electric vehicle.
Expanding a solar installation is often possible, but it is not always as simple as connecting a few extra panels. The existing panels, inverter, batteries, wiring and mounting structure must all be assessed before any changes are made.
Why add more solar panels?
Additional panels can increase the amount of electricity generated during the day. Depending on the design of the system, this may help you:
- Charge your batteries faster
- Improve performance during winter or cloudy weather
- Run more appliances from solar power
- Reduce your dependence on the electricity grid
- Make better use of the available inverter capacity
- Prepare for future increases in electricity consumption
Before expanding the array, an installer must confirm that the existing equipment can safely accommodate the additional solar power.
Can different solar panels be combined?
Different panel models can sometimes be used in the same installation, but their electrical specifications must be carefully compared.
Important specifications include:
- Open-circuit voltage
- Maximum power voltage
- Short-circuit current
- Maximum power current
- Panel wattage
- Temperature coefficient
Panels connected in the same series string should ideally have similar current ratings. A lower-performing or mismatched panel can restrict the output of the entire string.
When strings are connected in parallel, their operating voltages should be closely matched. Incorrectly combining panels can reduce performance and may place unnecessary stress on the inverter or charge controller.
Using separate MPPT inputs
Many modern solar inverters have two or more Maximum Power Point Tracker inputs, commonly called MPPTs. These inputs allow separate groups of panels to operate independently.
If the existing and new panels have different electrical characteristics, it may be possible to place them on separate MPPT inputs. This is often a better option than mixing different panels in one string.
However, each string must still remain within the inverter’s permitted voltage and current limits.
Checking the inverter’s capacity
Before adding panels, the installer must check the inverter’s solar input specifications. These normally include:
- Maximum permitted solar-array power
- MPPT operating-voltage range
- Maximum open-circuit voltage
- Maximum input current per MPPT
- Maximum short-circuit current
Installing more panel capacity than the inverter’s nominal output is sometimes permitted and is known as oversizing the solar array. Oversizing can improve energy production during mornings, afternoons and less favourable weather.
The amount of permitted oversizing depends on the inverter manufacturer and model. The maximum voltage and current limits must never be exceeded.
Will you need more battery capacity?
Adding panels increases your ability to generate electricity, but it does not automatically increase the amount of energy you can store.
If the batteries are already fully charged early in the day and there is not enough daytime consumption, some of the additional solar production may go unused. More battery storage may be worth considering if you want to:
- Store more solar energy for use at night
- Extend backup time during power failures
- Run larger loads from battery power
- Reduce grid consumption after sunset
Any additional batteries must be compatible with the existing battery bank, inverter and battery-management system. Mixing batteries of different brands, models, capacities or ages should only be done when the manufacturers specifically allow it.
The condition of the existing system matters
An inspection should be completed before expanding an older installation. The installer should check:
- The condition and performance of the existing panels
- Mounting rails, brackets and roof structure
- DC cables, connectors, isolators and fuses
- Earthing and surge protection
- Distribution-board protection
- Inverter performance and available capacity
- Battery health and compatibility
- Shading and the available roof area
- Older panels may have reduced output because of age, damage, dirt or long-term exposure. In some cases, creating a new independent string is more practical than mixing new panels with the older array.
- The orientation of the panels
- Panels facing different directions or installed at different angles should generally not be placed in the same string. Their production will peak at different times, which can reduce the performance of the combined string.
- Separate MPPT inputs can often be used for panels facing different roof directions, such as east and west. A professional system design will consider shading, roof angle, available space and expected production throughout the day.
- Do not overlook the cables and protection
- More panels may increase the voltage or current carried by the system. The installer must confirm that the existing cables, connectors, combiner boxes, isolators and protective devices remain correctly rated.
- Solar DC electricity can be dangerous. Incorrect connectors, poor cable joints and underrated components can cause overheating, equipment damage or fire. Expansion work should therefore be completed by a suitably qualified solar installer.
- When should existing panels be replaced?
- Adding panels is not always the best solution. Replacement may be more practical when:
- The existing panels are badly damaged or significantly degraded
- Their electrical specifications are incompatible with modern panels
- The old array uses limited roof space inefficiently
- The mounting structure requires major repairs
- The cost of redesigning around the old equipment is too high
- Modern high-wattage panels can sometimes produce more electricity from the same roof area, making a complete array upgrade worth considering.
